Okay, there we go.
There have been many question around this and will show you how it can be done. It is not done by me, as I do not have the welding skills.
Maybe it is some inspiration for others to follow.

Enjoy

There is always some rust:

Let the widening begin:

So, I hope this takes some of the questions and the doubts away from certain members, e.g. can it be done, is the tank double skinned, etc.

So after all said n done. How much MORE fuel will the tank hold? And how many more miles do u expect to get out of a tank of gas?

I did some rough calculations, but that was it (see post #32).
But my tank is back at the painters and I will fill her up when she gets back.
I will do this standing up, to get the most fuel in her.

Last rides (city) I get 320 + Km out of a tank, before the reserve light comes up.

Will update as soon as I have my tank back

Why not just drain the tank and then fill it at the servo and get the litres. Original holds 12 litres so what ever the increase is an accurate figure.
Heff
Done,

Filled her up, but not standing up right.
Did some other mods, but fuel was 18.23 liters into main taink :D

The minor additional mods done,
Cut the neck out of the tank (Still need to clean it up)
Added two drain holes for the tank liner
Got all the welding soldered to ensure no leakage (now or future)
Added red Kote as liner
Repaint

See some pictures as result

This is such a cool thread I had to re-visit every post and marvel at the achievement.

Its too bad nobody has a fresh diy mods thread going.

It sux the accessible pics are disappearing in this thread, like in so many other DIY threads. I wish somebody would start up a new DIY master list in its own thread. I wish some of those hard-working members would start fresh threads documenting their important DIY Mods with larger pictures so they could be pdf'd and added into the Documentation Forum so future software upgrades have no impact.

But that requires a dedicated time commitment here that few can spare. So I'm seeking out some of the best DIY threads just for a look-see. Just because its fun!

Maybe, though we’re not ‘walking about’ to far down under.. and it’s been 5 years since his previous post you replied to ... maybe he’s doing circles.

Hey Dutch, well done my friend and a great write up. It’s amazing what one can do when you have the right tools and skills. All the mathematical stuff leaves me cold only because I can’t weld to save my life lol. The extra range you would get would make a vast difference if you were travelling from day Brisbane to Sydney or Melbourne ( when we can go to Melbourne).
Oh while I’m at it earlier in COVID to mistook you for someone else I know up here who has a Dutch sounding name as well as a killer Warrior and a couple of Roadliners.😎😎🐝
